Overview

The Ferrara Candy Company is an American candy manufacturer, based in Chicago, Illinois, and owned by the Ferrero Group.

The company was formed from a 2012 merger of the Illinois-based Ferrara Pan Candy Company and Minnesota-based Farley's & Sathers Candy Company. Ferrara's product line includes the brands of Ferrara-branded pan candy (such as Lemonheads, Atomic Fireballs, Red Hots, and Original Boston Baked Beans) and those of Farley's & Sathers (such as Brach's, Chuckles, Juicyfruits, and Now and Later). In November 2017, The Ferrero Group announced that they were going to acquire the company, which was finalized in December 2017.

The Problem

The North American confectioner looked for ways to boost their bottom line without the need to increase their capital spend. They tried Lean, tried to install TPM, but they were having difficult trying to launch their own initiatives. As they began to acquire other companies the losses started to accumulate.

The Solution

Our team conducted a detailed analysis to find the gaps in the confectioner’s plans and execution. Key projects were presented to the client and responsible parties were assigned to get the job done. Those key areas were unbalanced manufacturing processes, poor product yield, and excess labor costs.

A fully customized, manufacturing operations system was implemented to combat frequent off target attainment in cost and schedule. Machine schedules were level loaded and standard work crews were established to maximize existing manufacturing capability and to significantly reduce cost. An engineering assessment was conducted on each work center and non-value added activities and cost were eliminated. Yield was improved by implementing SPC in the packaging areas while reducing the average weight per piece within the existing specifications.

The collaborative effort of the client team and Renaissance’s experienced professionals helped this candy maker see quick, compelling results. Shrink loss decreased by 8% while product yield increased by 12%. Labor cost per pound was dramatically reduced to a rate 20% lower than the previous 2 fiscal years. Our clients ROI doubled from the initial business case, allowing them to invest the capital that they saved in new equipment that will continue to make the competitive in the marketplace for years to come.
